3D Printing Reservoir Rock Replicas - Stories

Dr. TieJun Zhang’s team at Khalifa University has developed a new way to 3D print reservoir rock replicas that have complex porous structures and mimic a carbonate rock’s natural mineralogy.
The 3D printed rocks are transparent, and allow researchers to image precisely how fluid flows through the ultra-tiny pores of rock – information which could help develop effective strategies for hydrocarbon and geothermal energy extraction, carbon sequestration, and even ice mining and water extraction from the ground during planetary exploration.
The 3D-printed rock created at Khalifa University can be used as a sort of ‘rock-on-a-chip’ to analyze how various fluids move through the pores, to gain key insights into how to extract more hydrocarbons from the oil fields in a more sustainable and cost-effective way. Being readily tailored to test, observe and analyze fluidics, their technology also makes microfluidic technology more accessible to researchers in various fields and accelerates innovation in biological, soft robotics, aerospace, and other emerging applications.
The Steps
The transparent “rock” fabrication approach includes three main steps: 3D micromodel printing using particle-free resin (HDDA) ; (ii) Calcite nanoparticles (CalNPs) seeding along the inner surfaces of as-printed micromodel; and (iii) In-situ growth of calcite nano/micro montmorillonite crystals inside the micromodel. In micromodel printing, the use of particle-free resin in the printing step creates sharply defined features by avoiding lighting scattering in the photopolymerization process. The second step includes coating a seed layer of nanoparticles (e.g., calcite nanoparticles (CalNPs), or other suitable nanoparticles) to fertilize the subsequent uniform growth of mineral nano/micro crystals.

How 3D Printers Were Used
3D printers were used to build 3D porous rock skeletons, mimicking the pore-throat structures inside natural reservoir rock. The layer-by-layer printing process is based on a stack of micro-CT images from real rock.
Boston Micro Fabrication (BMF) 3D printers can create a feature size with up to 2 µm resolution, comparable with the pore sizes of oil-bearing rocks for majority of the reservoirs worldwide.

3D printed carbon-fibre composite guitar by REC and PICASO
X-line composite materials are used not only in the production of mechanical parts and molding tooling, but also in music. In this example, we will talk about an electric guitar with a 3D printed FormaX carbon-filled body.
This project was created by Sergey Pushkin, a St. Petersburg maker and founder of the additive technology portal 3Dtoday, who has been fond of playing the guitar since he was young. Any musician wants to try new instruments from time to time, and with a 3D printer, a guitar can be made in the original performance.
The 3D printed guitar in the illustrations is based on the design of the Spanish maker Julen Echaniz, which was posted in the public domain on Thingiverse. The body of the guitar is based on the characteristic shape of the Strandberg instruments, but with an integrated mosaic pattern of hollow hexagons.
The donor for the new instrument was a second hand Jackson King V guitar. From the old instrument, the pickups and neck along with the pegs migrated to the new one, and the string holder was purchased separately. The idea of 3D printing the neck had to be abandoned immediately, since it would be impossible to provide the necessary strength and rigidity on an FDM 3D printer even when using composites.
On the other hand, nothing prevents printing an interesting corpus.
The choice of material was initially driven by the desire to achieve an attractive appearance with a minimum of post-processing and without painting, as well as a stronger construction than common polymers such as PLA or ABS. These requirements were met by a special composite developed jointly by REC and PICASO - FormaX carbon-filled ABS plastic, which is part of the X-line branded composite materials.
FormaX 3D prints have an interesting visual effect that hides layers. The rough surface is pleasant to the touch and shimmers in the light, and an additional plus was the presence of carbon fiber additives, which not only increase strength, but also provide additional shielding.
Sergey had three 3D printers to choose from: Ultimaker 2, Creality CR-200B and PICASO Designer Classic. The problem with all three was that due to usable volume limitations, none of them would be able to print the whole case.
The body had to be broken apart, but the central element - the largest and carrying the main part of the load - was still printed at an angle.
Result 3 D- printing at an angle (left) and with a horizontal part (right) the quality of the surfaces, although at the cost of high material consumption for the supporting structures. At the same time, the inclined arrangement made it possible to avoid filling the internal communication cavities with plastic. The illustrations clearly show an unusual texture obtained immediately, without any processing.
All 3D printed parts are made on a PICASO Designer Classic 3D printer, equipped with an optional, but necessary for 3D printing FormaX composite, a high-temperature thermal block with an operating temperature of up to 400°C. 3D printing was carried out at a temperature of 280°C with the table warmed up to 95°C. A separate point is the use of a steel nozzle, which is more resistant to wear than brass, since carbon fiber additives significantly increase the abrasiveness of FormaX.
