Fokker Elmo specializes in solutions to keep aircraft wiring organized before and during installation. Thanks to efficient 3D printed fixtures, the assembly of hundreds of meters of cables becomes a smooth and well-organized process.
The Dutch company Fokker Technologies, currently owned by GKN Aerospace, specializes in the design and manufacture of high-tech aircraft systems. The division of the company, Fokker Elmo, deals, in particular, with electrical wiring interconnection systems (EWIS), i.e. solutions that ensure the orderliness of many kilometers of aircraft wiring before and during laying.
Imagine having to assemble hundreds of stiff, awkward wires from the cockpit to the tail of an aircraft according to an elaborate scheme. Without the right tools, this would be an impossible task.

Cable Twisting Disks - The Secret of Wiring Assembly
Fokker Elmo designs cable harnesses used in aircraft to assemble wiring into a single unit. While cable bundles may require some flexibility after being installed in an aircraft, bending wires for storage, transport, and installation is actually much more difficult than it looks. The cables are rigid and resist twisting. How to be? Use a twisting disc to create a compact bundle of wires that can be twisted or bent. Cables are inserted into the drive through latches that securely hold them in the cutouts of the drive as they are twisted.
When Fokker Elmo approached Materialise, they used a polyurethane casting system followed by rubber retainers.
“Not the best fixture,” explains Han Sakerbake, project engineer at Fokker Elmo. “Assembly was very time-consuming, and the finished fixture was heavy and fragile. Besides, it was expensive."
Looking for a lighter, cheaper option, Fokker Elmo suggested that Materialize explore the possibility of 3D printing twist discs.

Improvement through design freedom
After reviewing the design used by Fokker Elmo, account manager Matthieu Cornelis realized that Materialize's expertise could improve the fixture if the full benefits of 3D printing were taken advantage of. In the original design, to get the cable, the rubber retainer had to be moved down. In a limited space, this is not so easy to do.
“Using 3D printing and its extensive possibilities, I was able to create a retainer that can pivot in both directions,” says Mathieu. “Moreover, the hinge could be structurally combined with the disk to make a complete fixture.” This eliminated the need for assembly, which was a shortcoming in the original design.
Materialize engineers then ran extensive tests to make sure that the hinges would lock securely in both directions - that is, that the wires would be securely locked into the cutouts of the disc and that the wire could be pulled out by pulling on it.
Light weight, high functionality: finishing touches
Once the design was ready, the engineers got to work on what had sparked Fokker Elmo's special interest in 3D printing: weight optimization. The heavier the disc, the harder it is to spin. After optimizing the disc weight using the Materialize 3-matic software, the new and improved disc was ready to go into production. The new disc is much more user-friendly and efficient - it requires no assembly and can be painted by Materialize according to aircraft color codes. And all this with significant cost savings.
