90,000 Tesla can now produce cars from just a few massive parts using innovative 3D printed metalThanks to two MIT students, Tesla can use newly 3D printed metal to produce all-electric vehicles with just a few massive parts.
A new kind of steel was created by MIT students and their graduate mentor in Germany, not for making cars, but for injection molds that stamp them out of just a few individual parts.
MIT junior Yang Chen and Kyle Markland succeeded in making a 3D-printable steel alloy inspired by the Giga-casting manufacturing approach popularized by the automaker Tesla and used to assemble the all-electric Model Y.
Chen and Markland's project inspired by Gregory Olson, Thermo-Calc professor at MIT who teaches computational materials design.
Olson is a world-renowned expert in computational materials science who uses computer modeling and simulation to understand and develop new materials. His methodology was used by Apple to develop the Apple Watch, and it sparked interest from Tesla CEO Elon Musk.
“To get affordable EVs with good range, he had to make aluminum structures affordable,” Olson says of Musk.
"So he looked at injection molding for small car models and said, 'Why not enlarge it?' We'll do this for the whole car."
Olson's computational approach was used by Tesla for die-cast aluminum, a metal casting process in which molten metal is poured into a mold to form objects.
Automobiles are typically made from hundreds of cast parts such as engine cylinders, brackets and other components, which are then assembled on an automated assembly line to form a vehicle.
Instead, the Giga-casting process, named after the massive casting machines known as Giga Presses, involves casting only two or three large automotive parts, greatly reducing process complexity and associated costs.
The problem is that “when the process is scaled up, heat transfer slows down and the cycle time is too long,” Olson says, meaning the liquid metal takes longer to cool down, making the whole process less efficient and more costly. .
A technique known as "conformal cooling" may be useful. Narrow channels follow or match the shape of the thing being cast in it, and coolant or water passes through them to speed up cooling.
3D printer to produce new dies
Olson's former student Charles Kuehmann, vice president of materials science at SpaceX and Tesla, confirmed the need for stronger tool steel, suitable for "printing" - a substance that could be fed into a 3D printer to produce new dies with improved strength and thermal properties.
