New technology for 3D printing of glass microstructures with light beams
Researchers at the University of California, Berkeley have developed a new way to 3D print glass microstructures that can create objects with higher optical quality, design flexibility and strength.
Working with scientists at the Albert Ludwig University in Freiburg, Germany, the researchers have expanded the capabilities of their three-year-old 3D printing process—Computer Axial Lithography (CAL)—to print much smaller features and print on glass.
They called this new system "micro-CAL". nine0006
Glass is the material of choice for creating complex microscopic objects, including lenses in compact, high-quality cameras used in smartphones and endoscopes, and in microfluidic devices used to analyze or process minute amounts of liquid. But modern production methods can be slow, expensive, and limited in their ability to meet the growing demands of industry.
The CAL process is fundamentally different from today's industrial 3D printing manufacturing processes, which create objects from thin layers of material. This method can be time consuming and result in a rough surface texture. CAL. nine0006
Researchers use a laser to project patterns of light onto a rotating volume of photosensitive material, creating a dose of three-dimensional light that then solidifies into the desired shape. The layerless nature of the CAL process allows for smooth surfaces and complex geometries.
This study pushes the boundaries of CAL to demonstrate its ability to print microscale features in glass structures.
“When we first published this method in 2019year, CAL could print objects in polymers down to about a third of a millimeter in size,” said Hayden Taylor, principal investigator and professor of mechanical engineering at the University of California, Berkeley. “Now, with micro-CAL, we can print polymer objects down to about 20 millionths of a meter, or about a quarter of the width of a human hair. And for the first time, we have shown how this method can print glass down to about 50 millionths of a meter.” nine0006
To print the glass, Taylor and his research team collaborated with scientists at the Albert Ludwig University in Freiburg, who developed a special polymer material containing glass nanoparticles surrounded by a light-sensitive coupling liquid. Digital light projections from the printer solidify the binder, then the researchers heat the printed object to remove the binder and fuse the particles together into a solid piece of pure glass.

"The key factor here is that the binder has a refractive index that is almost identical to that of glass, so light passes through the material with little to no scattering," Taylor said. “The CAL printing process and this material developed by Glassomer [GmbH] are a perfect match.” nine0006
Research team including lead author Joseph Toombs, Ph.D. A student at Taylor's lab also ran tests and found that CAL-printed glass objects had more consistent strength than those made using the conventional multi-layer printing process. “Glass objects tend to break more easily when they contain more defects or cracks or have a rough surface,” Taylor said. "Therefore, CAL's ability to create objects with smoother surfaces than other layer-based 3D printing processes is a big potential advantage." nine0006
